I work at the facility that made evey ford 4.6l 2v intake. Here are a couple of process pics.

What you see are a casting negatives They are staged for plastic to be injected around it and then eventually melted out. Yes...melted out. Its some cool stuff!!

Got an underside shot? im curious about the section where the individual runners meet the lower plenum half.

ive always wondered if an OE style manifold just ended the way it looks from the outside, or if the runners extend longer (if we could see them from the inside out).

if they were, it might be possible to pull the plug on the end and shorten the runners.

See where I'm going with this?

The negative is the exact shape of the insides. Not sure that i understand what you want to see.

Nothing could be improved to these intake without serious coin. Ive thought of a wider 2v intake to fit 5.4l, but the coin needed is astronomical. Opening or shortening the runners just isnt simple like adding material here or removing it there. Molds are exact and any deviation would cause a misfit. Total new tooling would have to be made.

The metal used for the negatives is call bismuth. It has a low melting point and its also the main ingredient in peptobismol. Kind of weird if you ask me.

Other intake manifolds are produced with this same process. An early Nissan titan truck, corvette, a few 4cyl.

This material is super heavy! The 4.6l negative weighs in right at 100lb. The nissan titan negative is close to 200lb.
